I have a Bushmaster Ar15 that is equipped with a "super lite" barrel. I would like to replace the standard front sight assembly with the YHM-9395, which is a flip-up gas block and front sight combo. I think by standards my barrel my be to thin for this application. Does anyone know if it would "really" work from first hand knowledge. Can it be modified to work correctly?

It will not work, and it can't be modified to work. Your barrel is .625" in diameter, the YHM unit is meant for a 0.75" barrel.

Your best bet is to check with PRI to see if they still make their flip-up in .625"

AFAIK, the PRI is your only option.

Buy a free-float rail system and mount a flip up front sight on it.

In which case you will need a LaRue .625" gas block to replace the front sight base. Or was it PRI that made such a beast? I think LaRue is the one though.

Or dremel down the existing FSB....

Don't forget to hit it with Krylon if you do that, before you cover it.
