Are there any special legal requirements for shipping a complete upper?
I haven't done it before; although I know technically it's not a firearm, I want to stay away from any trouble with Fedex, UPS etc...
Any advice is appreciated.

No, just box it up with your carrier of choice and you're good to go.
It is not a serial numbered piece and since it's not considered a firearm, UPS or FedEx can't bitch.

i just shipped one USPS,
insured, shipped, and delivery confirmation for $15.70
Used a priority/express mail triangle box. wrap it in bubble wrap, then fill loose space with newspaper. Insurance was half the cost of shipping in this case.

I have purchased many uppers from LaRue and the way they ship it which causes no damage to the item is:
Put the upper in a hard cardboard tube container and then put the tube container in a cardboard box. Pack the tube with packing material as well as the box.
