at gun this weekend - guy had mil surplus ar15 uppers - sp1 types (triangular handguards) all used- he also had used 'colt' BCGs - I asked if this could be an issue fitting a used BCG into a used upper - he said no - but I've read and talked to others that have said be careful mixing used BCGs & uppers.

Everyone does it all the time and I've never heard any horror stories.

In theory you should headspace any new bolt and barrel combination. In practice, I had a friend who did this with something like 35 botls and uppers, and found that all of them passed the headspace test.  

The USGI manufacturing spec and QC must be pretty darn tight, that is all I can say.
