This is the second time this has happened,  I went shooting today and after about 90 rounds,  the bolt catch got stuck.  I can't move it at all.

I have fixed this before by sanding the sides  of the bolt catch so it would move freely thinking it was a little tight at first and it happened again today.  My bolt catch is also oiled so it has lube around it.  What could be causing this problem?

On the bottom of the bolt catch on this picture it has some rubbing marks so I guess I would sand this part again so it won't rub.  The top marks I guess is from the bolt carrier hitting the bolt catch when it got stuck?

With all this marks do you think I should get another bolt catch or could I just dremel the marks off?  Also I don't know if this is normal but the bolt catch looks bent to me.

Looks like your bolt catch is too soft and is getting bent causing it to stick. Replace it with a properly made part.

The light gray parkerizing is usually a sign of soft metal as is the scoring and flexing of the part.

You got that right Tweak.  The metal of the bolt catch is soft that it bends.  I sanded it again last night till the bolt catch starts moving again freely.  Drove to the desert with my dogs last night at 1am to shoot my AR. "it's only about a 15 minute drive from my place"   After 3 30 round mags, sure enough the bolt catch got stuck again.  Went home and took it apart and the bolt catch is more more bent now than the first picture on this tread.  Contacted the manufacturer of the kit  this morning and they said that they will replace it.  Cool!

Learned another thing last night though.  I was shooting XM193 and boy the muzzle flash was so big that it blinded me for a second before I could fire another shot.  It's like a camera flashing on your face.  Practiced some point shooting at 15 yards rapid firing.  That muzzle flash surely blinds you and it would suck to have a SHTF situation at night.

What length barrel do you have? Pre-ban or Post-ban? If you can (read: legally) I'd switch the flash hider for a Smith Tactical Vortex. I had the chance on two of my guns and now those two 16" barrels have no flash or a tiny flash compared to a big one with a standard bird cage.
