My Bolt catch seems to not be engaging reliably.  I bet it's because I have a bad magazine, since it seems to be reliable with some, but not others.  Anyone else ever run into this?

Same problem here...sometimes it works sometime it doesn't..15 different mag's different ammo... I think you just have to keep trying different combo's until you find the right one...I've built 2 AR's and they are the most ammo/mag sensitive Guns I've ever owned. I also find the more rounds I put through it the better it gets.Anyone else have any input on this would be appreciated.

Sounds like your mag catches are stiff, and your mag springs are weak.

Sometimes the mystery mags will work with certain ammo's because they the ammo is loaded hotter and allow the carrier/buffer to strike the receiver extension harder, knock up/freeing the mag follower/bolt catch.

What you may want to do is start with the mag catch, and work it in a bit by hand. Then pull the mags apart and clean them.  Granted that the springs may be weak, but if the contact surfaces on the follower and mag are cleaned, and slightly lubed, if will prevent the last shot binding at the top of the mag.

Also, If needed, I can post a tweak that will put a little more pressure on the back of the follower to assist the weakling spring on activating the catch, and prevent the back of the rounds from sagging/dipping in the mag.
