So here's my setup...Noveske/Vltor upper, Noveske 8.2" barrel, NSR-7 rail.  I properly greased the barrel nut, torqued and loosened 3 times before final torque.  35 ft. lbs. was just past alignment on the NSR rail.  I tried to tighten the barrel nut to the next alignment spot, but I hit 80 ft. lbs. well before alignment.  I didn't want to over torque, so I backed it off to the closest spot, but it just didn't feel tight enough.  I finished assembling the upper.  I am not comfortable with the way it feels.  When I tighten my YHM QD suppressor (by hand of course) and take it back off, I can feel the barrel moving ever so slightly in the receiver.  I know it will not loosen completely because of the locking pin that locks the NSR/barrel nut to the receiver.  I am just concerned that if it is loose enough that I am going to run into problems.  I theoretically shouldn't have a problem because headspace is achieved by the bolt and barrel, and it is impossible for the barrel nut to unscrew because of the locking pin.  I've just never had this problem before.  What do I do??  Noveske staff are out for inventory until the 5th or 6th.

Two other possible contributing factors:
1.  My torque might be off.  I clamped a 1 1/16" wrench into my bench vise, set my barrel nut in the wrench, and torqued with Brownells version of the reaction rod (THIS).  Due to the length of the reaction rod, my torque reading may have been off.  Dunno....but that 80 ft. lbs. sure felt like a lot of torque.  
2.  I had the receiver cerakoted.  Maybe the additional .001" or so of Cerakote threw off the proper alignment of the barrel nut?

The cerakote could have thrown off alignment?, you could use a upper lapping tool? The barrel nut you have fits on both ways did you try reversing it?
Backing it off 3 times is not enough! Hand tighten the barrel nut with your upper in a fixture, then I believe Noveske recommends 40 psi tighten to that and see where you are at, all your trying to do is line up the holes in the barrel nut to the rail so that it's in alignment with the upper.If needed back it off 20 times and tighten until you are at the right position.If you cant get it then flip the barrel nut around and try the same thing again!Do not keep tightening to correct another problem.
The Noveske nut usually torques in at about 40 PSI, I definitely would not exceed where you are and you could be at 100 psi the way you are using the torque wrench.

Make sure that not only the threads are greased, but also the contact surface of the barrel nut to barrel.

Just out of curiosity how much grease did you put on the threads? I would consider wiping the receiver threads and barrel nut threads off completely and applying the grease to the outside of the extension where it supposed to go. Grease does not compress and it might make a difference to reduce torque on the barrel nut. A micro coat of grease on the threads should be fine but that's not where it's called for.

Since it was just past alignment at 35, and the range is 30 to 80...?

I guess it helps to read the directions....

Directions say to flip the nut.  I don't know why I didn't think of that.  I just ordered a Noveske crowfoot wrench so I can get a more accurate torque.  I'll try to re-torque it once I get my new wrench.  I'm so damn impatient sometimes....
