I mated my new Bushmaster upper assy. to one of my finished Tactical Machine 80% lowers last night and found a slight problem. When mated together I need to compress the upper and lower together very hard to get the take down pin into place. This same lower accepts my other upper without any problems. I also tried the upper on two other lowers with the same issue.
Would it be ok to leave it like this or should I take some material off the upper to get it to seat more easily?

Open to any recommendation.

Ya, I am running into the same (or similar) problem with a CMMG upper today. Take-down pin is a little tight, but I don't think it's a biggie.
ETA: Pulled the accuwedge, didn't make any difference. UPSIDE: This is a very tight upper/lower assembly, which some folks like...for me, a little rattle doesn't matter.

I wouldn't worry about it.  It will probably loosen up over time.

they're always tight when new.  that's a good thing because it keeps the upper to lower fitment nice and tight.  push the pin in & out 100 times or so & it should fit perfect.

Sounds like your deck to pin C/L dimension is just a bit too big.  Machine off a few thousandths.

I had this problem recently with a Spike's lower and DPMS upper. Had to force pin in and require a punch to get it back out. Used a fine file and removed a very small amount from the bottom of the upper, (at corner above pin). Go slow and check your progress after only a few passes of the file. Now pin seats snugly and doesn't require a hammer to unlock.

Oil it up and open and close it about ten times, shoot it, clean it, problem will go away, in theory tighter fit means chance to be more accurate.

I've found that the problem is in the radius at the buffer tube mount. Either the Bushy upper or the 80% lower is just a bit tight.  For now I am going to see if it seats in, if it doesn't than I'll clean up the edges until I get the correct fit.
