The best low cost option I've sen were guys who broke the weapons in half, then used tool boxes and cut their own foam to fit.

Do you think regularly breaking the gun down will loosen the fit between the upper and the lower?

No, not at all. Every part has wear when it is used, but I think you will loosen it up more by firing than you will by breaking it down.

You might check out "Boss-Safety.com". I was looking for a Pelican Case recently to put my 16" Colt for LEO use in the trunk of my patrol car without breaking my bank. I found decent prices from the above mentioned website. I purchased the 42" case which now holds both my AR15 and my 870 Remington for $174.00 plus shipping. They have a 38" Pelican case for $156.00 plus shipping and that is a great price which includes the foam/roll wheels. I believe shipping is around $15.00
