A co-worker of mine has an ar with a problem. He said that the rifle cycles fine under all circumstances but one. He says if he is running through a magazine an decides to manually operate the charging handle with a round chambered, he said the charging handle won't nomally and freely pull back to eject. He said he has to use every ounce of strength to finally get it to pull back. I've thought about separating his upper/lower and mate both halves with one of mine and see if the problem follows the upper or lower. Does anyone know or heard about this problem and have any advice for the problem?

piston or gas charged?  best way to check is by swapping the bcg with your ar and see what happens.

Swap bolts first and see if that changes anything.  This sounds more like a headspace issue.  A very slight one.

My friend tried my bcg with no problem. He brought his bcg out of his DPMS and the one thing I notice when compared to my Spikes bcg was that the firing pin retaining pin protruded past flush in the "rack area". Can you push the firing pin retaining pin too far? If so, can you pull it back some to alleviate his problem, or is it possible the pin was too long from the factory? Could this be what is causing his problem? Thanks.

Long cartridge or short chamber or both will cause the bolt to lock-up tightly making it difficult to extract the unfired cartridge.

Is it difficult to charge unloaded?

If its only hard to cycle when its loaded its probably an ammunition issue.
If its always hard then something is wrong with the charging handle.

He used a spare bcg that I had and it cycled perfectly under all situations. The problem is definately in the bcg.

When was the last time he cleaned the gun - paying particular attention to soaking the chamber with solvent and using a chamber brush?

He says that it has done this since the first round was fired (less than 6 months), and he said it was cleaned and lubed.

The firing pin retainer is not supposed to protrude past the walls of the carrier, compare the retainer to yours. Check the inside of the upper reciever for scoring marks. See if you can rotate the bolt easily by hand. Disassemble the carrier assembly and check for defects.
