I'm getting a new upper, probably a BBL in trade for my current upper, a varmint upper.

And I really want a Noveske KX3 flash suppressor on the upper.

If I were to get a BBL, would it be worth it to have the barrel threaded and put the KX3 on it?

depends on the barrel length. kx3 is useless on anything much longer than 12"  a good rule of thumb is, if u dont have an sbr, u dont need/want a kx3.

because it directs the concussion down range and adds dwell time to enhance reliability for sbrs or if you have a dissipator.  The sound is still way over the safety threshold though. and it neither hides flash nor compesates for recoil.  for a 14.5 or 16"  ud be better served with one of quite a few options... what is the gun for and what are u looking to accomplish with a muzzle device/

if ur gonna sbr it, id hold off... plain crowned barrel will be fine, just save the $ for the cut/crown/thread in the future.  FWIW im getting mine cut to 14.5" and getting a fsc556 perm attatched.  good flash and recoil suppression

one last question about a BBL, if the barrel says .223, does the increased thickness in the barrel walls provide enough protection to use 5.56?

The difference between 5.56 and .223 has to do with the chamber and pressure of the ammo.  Rule of thumb is that it's ok to shoot .223 in 5.56 chamber, but not vice versa.  I don't think the barrel wall thickness comes into the equation.

I know that the 5.56/.223 ammo question has been beaten to death, but I'm still new to the rifle and guns in general.

How dangerous would it be for me, if I had a .223 upper, to shoot OCCASIONAL 5.56 through it?

5.56 pressure exceeds SAAMI max pressure for .223.  It really is that simple.  It doesn't matter if it "occasional" or consistent use.
