Every post I read about Bushys people complain about improper staking of the carrier key so I contacted Bushmaster and they said they staked their keys so that some metal of the key is pushed against the screw head to lock it in place and that the key screws do not have to be crushed by the staking as some believe. So my question is has anyone suffered a failure due to improper Bushmaster staking or is this one mans complaint that has grown over the years as a Bushmaster failure. I also asked about the castle nut and was told it was torqued not staked because some people prefer to add a aftermarket stock but that it was definately not coming off without a lot of work and problably would require heat to remove...

It's hit or miss on the carrier keys.  My Bushy XM15-E2S 16" HBAR (LE Model) is staked perfectly.  The castle nut on mine isn't staked, but torqued down to spec and Loctite applied, so it isn't working itself loose by any means.  I marked mine with a sharpie and put nearly 2,000 rounds through it one weekend.  I looked at it Sunday night when I got home to clean it and it hadn't moved a hair.

Bushmaster is WRONG look at a Colt or LMT bolt carrier, see how the the screw is prevented from turning.
In fact most BM carrier key bolts are undersized metric bolts.. the mil spec is used for a reason, Bm has great barrels, but they cut corners on the substandard work on their BCG.

My first bushmaster about 13 years ago the gas key came loose after a few thousand rounds. Sold that bolt assy and got a colt bolt assy and have never had any problens.
