I just purchased a new AR15 with 20" barrel. Went to the range last week and started the zeroing process at 25 yds. First shot group was 6" left of center. Second group was the same. Had my buddy try (in case I was holding wrong) with the same result. By the time I was holding groups at center, the windage knob is just about out of room on the right.

Is this normal??

Its not 'notmal' but it does happen.  If the rifle is shows no windage at 25 yards and at 100 yards then I wouldn't worry about it as its cosmetic.  My M4 came this way and I haven't bothered to 'fix' it as it shot just fine once zeroed

If it bothers you send the upper back to the manufacturer and have them fix it.  Usual problem is the rifle didn't go through the proper installation procedure (torque 3 times)or was twisted (so the index pin bent or sheared).  Rarely does it involve a misaligned front sight base.

BTW you might want to try zeroing at 50 yards instead or you'll find your rounds will be some 6" at 100 yards [url]http://groups.msn.com/TheMarylandAR15ShootersSite/zeroingmethods.msnw[/url]

I'm a newbie here, but IMO, you haven't even begun to break the barrel in just yet.  It's WAY too early to worry about zeroing.  I'd say you have a few hundred rounds ahead of you, before everything smooths out, and you can then zero with consistency and confidence.

Just my two cents.

B.S. Zero so you can hit what your aiming at.  If it shifts after breaking in (and it may - a little bit) he can re-zero.  Any shift will be very small (2-3 clicks tops) - breaking in isn't going to fix a deviance of 6" @ 25y
