I just had a Colt Commander shipped to me and the thumb safety has some serious issues. It feels "spongy" when pushed up and is difficult to push down. I tried breaking it in but my thumb is killing me. This is a new gun, and I took it apart but didn't see anything obviously wrong with it.  

What could cause this?

MIGHT be a problem with the plunger tube/detent......or the detent spot in the forward face of the safety itself.Try 'google',I'll bet there are some videos.....

I had the same problem with the AMT Hardballer, when the safety cam was cut wrong

I just broke it all the way down and saw nothing grinding or binding. I  took a safety cam of a Sig 1911 and put it on the colt and it works like a champ.

May take a dremel to it and see it I can get it working right. I guess I'll order one too.

Be careful... a little goes a long way when it comes to changing the feel of the safety.

Safety has been set " hard". Easy does it with file, do not change angles. Two passes, fit, check and repeat as necessary.
