Here is the Deal, I reload for a few Calibers, and I have Reloaded for 28 Years, I Always Tumble & Inspect my Cases.
Well I tested some Loads last week on 3-18-08, I shot 15 of the Test Loads and inspected the Cases for any sign of Excess Pressure, No signs of Pressure so I loaded a Few more to test for Accuracy, this is where the Problem is
I went out today and set my Pistol Rest up and shot my First Shot, then shot the 2nd Shot, I saw the Rack was a little back which indicated a Jam, I tapped the Bottom of the Magazine on the Rest and grabbed the Slide to rack it and clear the Jam and it didnt move.
So I looked in and saw the Next Shell jammed, or so I thought, the Slide wouldn't move and I hit the Magazine release and nothing, I looked Closer and saw that the Shell that I had just Fired Had the Rim ripped off and I have the Brass Body still in the Chamber, I found the Ripped off Rim and looked it over, and no signs of Pressure, this was only the 3rd time that this Case had been fired, and it was a clean edged Rim, I will include some Pics, I think I just had a Bad Case and the Rim pulled off.
Now I figured I would try & get the Brass Body out myself, But the Slide will not come off because the Slide will not close completely so I can Pull the Trigger to Dismantle the XD-40.
Is there a way I can do this stuff myself ?

Did I just got a Bad Case, there was no difference in Muzzle Flip compared to all the other Loads I shot, But like I stated above, I loaded 15 of these up to test and looked for ANY pressure right after I fired each of the 15 Test Loads last week
But How do I get this Brass Body out of my Chamber and could there be ANY other explanation of this Mishap besides a Bad Case ?

How much case normally sticks out of the chamber? It looks to me as though it fired out of battery and the pressure cut the case off where not supported by the chamber.

Probably not all the way around, but the 'extraction' might have finished it off…

But I must admit, I am not familiar with the XD to say it is even possible to fire out of battery.

As far as getting the ruptured case out? I would soak it in a penetrating solution then just run a bore brush and/or large patches from the muzzle down until it comes loose. You could hit the chamber area (outside) with a propane torch for 1 or 2 seconds before running the patch or brush down it. But I would try it without heat many times first.

If you can manage to wiggle an oversized bore brush like one for a .45 into the case from the chamber end you might be in luck.

After positioning the brush in the breech, insert a cleaming rod into the muzzle end and attach the brush. You can then pull the brush into the case. The oversized bristles will "catch" on th nside of the case when you push on the rod, and it might pop the case right out.

.40 is such a high pressure load that brass tends to fail there after a few loadings.  I would recommend going with a fairly mild .40 load to minimize this.  I have had it happen in my 4095 carbine.  The case came out easily with a pocket knife from the chamber.

Sure it is… I know mine are over 10 reloads!

And some of my 10mm are more than that!!!

Go over to brownells and look for a product called cerrosafe. It's a low melting temperature alloy that you can pour into the chamber and should allow easy removal of the stuck case.

I'd only do that if it won't come out with a bore brush or other methods though.

If you sill have the problem you might wanna try an oversized (45) bore-snake. Lock the slide open pull from muzzle to chamber. I've cleaned my 40's a couple times with a 45 bore-snake  (and visa-versa) it's a very tight fit but it might work for you.

If it's so stuck that it ripped the case apart it may not come out so easily.

This may be really bad advice but have you considered somehow pushing the case further into the chamber so the slide will close and allow you to pull the trigger and disassemble the gun normally? Again, this may stick the case even worse but at least the slide will be off the gun and you will have better access to the stuck case.

Just noticed the date of the original post. Hopefully you got this fixed by now. If so, how did you do it?

I know this is an old post but I keep thinking about the first thing my dealer told me when I selected the XD40 over the Glock.  "never use reloads in this pistol"

I just found this thread and I had the exact same thing happen a few months before that one.  I tapped out the headless case from the muzzle with a rod on the case mouth edge.  It didn't take much force.

However after cleaning I noticed a crack in the plastic frame above the magazine well in the area the trigger connector passes.  I am convenced that it fired out of battery, but not sure if the the crack caused that or if the crack was caused by that.

Either way Springfield refused to believe that it was possible for it to fire out of battery, but they did nothing to show why it could not happen, only said it was impossible.  They subsequently replaced the frame for free under protest.
