How come my safety is really hard to click back and forth from safety to fire? I'm talking about really hard to click back and forth. Instead of it being smooth I practically tear my thumb off trying to move it.

1) on an AR, you can only engage the safety on a cocked trigger.  it will take lots of effort to engage it without being cocked.

2) something wrong with the detent? remove your grip, remove the spring and detent.  maybe the detent is in backwards or something

I took the upper off and and played with it that way. It was still very hard to engage back and forth even playing with the hammer. Then I pulled the hammer back and moved it back and forth two times and it locked up completely in the fired position.

Well I took the grip off (installed a DPMS panther grip) and the detent has the point going down.

The detent should have point going up into the receiver (shooting position) engaging in the cylinder of the safety lever, spring resting on the flat side of the detent. I would flip it over and try this before I clip the spring. What does the lever feel like with the spring and detent completely out? Determining whether there is an issue in the detent and spring or if there is interference between the safety lever and the back of the trigger bar is essential in running down the problem.

The detent point is pointing towards the safety.

Well now after playing with it I believe their is something going on with the safety itself. with the detent out the safety will only turn back forth just a tad and it won't come out. I think their is a burr or something in the small hole in the safety. Trying to figure out a way to get the safety out. Any ideas so I won't destroy something :)

well I ended up knocking it out and I took the detent which the pointed end looks battered up pretty good and was putting it in the two holes in the safety. One hole it goes partly into which would be the safety position but the other hole (the fire position) is deeper and the detent goes into the hole much further than it would on safe. Is this supposed to be right? Or do I need to order another safety? May have to put in another detent since it is all beat up now?

Can you post clear, close-up pics of the safety, with emphasis on the two "ends" of the detent raceway?

If the detent holes in the safety lever are too deep, you will need a new one.
