I get the gas tube holes/slots aligned at 27-28 foot/pounds and cannot go to the next slot even at the highest torque.  Is it OK with 27-28 foot/pounds ?  I've changed two barrels and it's the same for both.

Q2. What about the torquing three times, to 80ft/lbs like the TM says?

A2. While using a torque wrench is never a bad idea, it is not required. Snug it up, three times, then line up with next gas tube hole. Sometimes this will take a lot of force, sometimes just a little. If you arent sure, or nervous, go to the local auto parts store and borrow a torque wrench for ft. pounds. The point of snugging it up three times, is to mate the aluminum upper receiver threads together with the barrel nut.

Thanks.  I use a torque wrench.  I was thinking to go with 30-35 f/p and then to "Dremel" one of the barrel nut ear.

I had two uppers like that. Left them at 28-29 ft lbs. And they were fine. I would not recommend removing any parts of the barrel nut.

Try unscrewing the nut, cleaning and applying more grease then snug three times, back off then tighten to next hole.

Three isn't a magic number. If you can't get it to the next barrel nut notch after three snug-and-loosens, do some more. I've done them nine or ten times.

Leave the dremel in its case. If you are only in the upper 20's then there is no reason that you can not get to the next hole. Just add a little more grease and work the barrel nut back and forth till it gets there. Put you torque wrench at a higher value and get that next hole whether it clicks or not up to 80 ft/lbs.

Besides the threads, be sure and also put a small amount of grease on the shoulder of the receiver extension where the barrel nut contacts it

Closely inspect the inside of the barrel nut as well.  I have seen a couple that had burrs left over from threading.

Found the problem.  It's a soft steel barrel nut.  The original barrel nut got deformed teeth (ordered from Midway).  Yesterday got two nuts from Bravo and this morning torqued the barrel with no problems.
