Can an AR be built lighter than Bushmaster's Carbon 15 rifles?  How close can you get with aluminum uppers and lowers?

Maybe, but it still won't be 40% stronger than other ARs.

maybe use a cav arms lower and lightweight upper.

Not without going to similar extremes (e.g. turning barrels down real thin, fluting a lightweigh barrel, and/or removing material from the receivers.  Forest has a great table on the Maryland AR site.  If you use all of the very lightest components, you can get close to 5 pounds empty, but you're not goint to get down to 4 pounds like the lightest Carbon 15.

I have a superlight built around a Cav Arms Mk II lower, a Bushy Superlight barrel, a one-piece carbon fiber free float tube and a Les Baer flattop upper without a forward assist.  I also used a Colt bolt carrier that's not closed on the end to save a few more ounces.  IIRC it's 5 lb 6 oz empty with a OKO 4W red dot and about 5 pounds 3 ounces without the red dot.  It's a handly little carbine.

I've looked on the Maryland site.  The only thing on weights I can find is an excel file you can download.  When I do, it is blank.

Are the Cav lowers that much lighter?

I hope you're not suggesting that the CF is actually stronger.
