Sorry my search fo is not working to good.  Looking for info on repairing a canted front sight(other than whacking it with a hammer).  

I have hear of removing material from the cut out in the upper the barrel indexing pin locks in to.  I am thinking about reducing the diameter of the pin.

Any ideas?

Don't wack it with a hammer. You will not fix anything.

You can as you said remove barrel and slightly file the upper to move the pin over.
Shim it up and retighten.
You need to make sure your feedramps still are ok.
This is not right but if it is not too far off will work.
I have done it but did not like to.

The correct way it to have the front site redone by a gunsmith(ADCO)
but is expensive and in the end you might just consider a lowpro gas block and longer rail to cover it and forget the fixed site.

whacking with a mallet.....leather or plastic dead blow variety is an established method..........On a couple of canted barrels, I went with the Armalite clamp-on A-2 unit........I hear they are on back-order forever...............

If you have  the tools (barrel wrench and an action block), removing the barrel nut, filing for clearance and then peening the opposite side of the upper (with a punch) is how I did it.  If its not too far off, the mallet thing will work - a more controlled method is to put a steel bar through the FSB and gently turn it in the desired direction... either method is NOT intended to move the FSB on the barrel but rather rotate the barrel in the upper.

It's your Fu.... not Fo.... That being said, mine is on vacation too. Wondering when it will come back The file and shim method seems to be the right way to do it. I've never done it, but I wouldn't whack the FSB on any of my ARs with a hammer. Well.... I only have one with a FSB and I wouldn't do any whacking on it. Just curious, is it canted left or right?

Sorry about the fo or should is say Fu.  The rear sight needs to be adjusted all the way to the left.  
Not an LMT, it is a Bushmaster.

This is the correct answer. When the barrel nut is tightened the barrel will move just a tad in the direction you are tightening it. Almost every upper I've barreled has had some play between the index pin and groove. Some are noticeable and some are not, but there is always alittle wiggle room there. I've gotten in the habit of going maybe 1/2 a tooth past lined up and backing it off to line it back up. This will set the index pin back where it needs to be. If not a plastic dead blow always fixes it.

i have this issue, or had rather and just ended up cutting the front sight base and installing a troy mrf mid length free float.  Ill be picking up a handguard front sight next paycheck.
