Is 512MB worth an extra $40 over 256MB ? For current games such as BF2 and whatever else the kids are playing these days?

This would be a 7600GS card... about 115 for the 256MB, or 155 for the 512MB.
unfortunately it's an AGP slot so options are somewhat limited

I don't play BF2, but my son does, and he says that you need to get as much memory for that game as possible.  He says that AGP is starting to fade fairly quickly, and that the newer PCI Express is becoming more popular over AGP.

I can't tell you if it's worth $40 to you, but if I were buying a new video card today, I would not buy a 256MB card.  You may also want to consider replacing your mobo with one that has a PCI-X slot.  Cards for PCI-X tend to be cheaper than the same cards for AGP, or at least they were the last time I bought a new card, so you could recoup part of the cost.  You should also have more upgrade options with PCI-X.

Just a general caution:  Make sure you read the power requirements for the card and make sure your PC power supply can handle the load before you buy it.

right after I posted, a buddy offered me his 7800 GT card for $50 and a 12-pack, so it looks like we're set.

Memory isn't the only thing to look at.  Yes having more is good, but if it is on an older card, a newer card may outperform it with less memory.
