I have been seeing Colt Firearms which state "Sear block has been removed."
Is this perfectly legal or is a "Gray area" or is it simply illegal?
Will the pin fall out when you mill block or does it stay in place to fill hole since it is pressed in?

Yes it is legal to remove them. Colt "voluntarily" on thier own choose to put them in.

Yes, it is legal.

Yes, if you remove the sear block in manner that leaves a portion of the pin still in the side of the lower receiver, it generally stays put. Mine hasn't budged, even after bump firing mag after mag of 5.56x45 and 7.62x39.
