Based on what you told me that the charging handle is breaking during firing right where the op rod goes through, the bolt carrier impact key has to be hitting it during firing.
Looking at my Shrike, there is little to no clearance between the op rod impact key on the carrier and the rear of the charging handle "nub" that is used to engage and pull back the carrier when pulling on the handle. I suspect the clearance on my Shike between the impact lug and the charging handle num is less than .5mm. The hole for OP Rod to pass through removes enough material that the remaining sides of the "nub" are close to paper thin, so I wouldnt suspect it wouldnt take more than a couple impacts to bust that piece off or in half. Contrast this with a regular Colt DI upper and there is a couple mm of clearance, where you can pull the charging handle back a mm or two before it even engages the carrier key, and the material on a standard charging handle around the gas tube cutout hold is much greater.
The tolerance stackup on where the carrier impact key ends in relation to the charging handle number seems to vary depending upon the carrier front face, barrel extension, and the charging handle cutout in the receiver. If the barrel is seated two deep or the carrier face to impact lug dimention is off slightly, or the charging handle slot is slightly shallow, I would presume it woudl allow the carrier impact lug to hit the rear of the charging handle nub. Its the exact same as if you pull the bolt back, remove the barrel, and drop the carrier or if the barrel latch is not fully seated and the carrier slams home, pushes the barrel forward and bottoms out on the carrier key nub. Without the barrel in place, the full force of the carrier impact lug slams into the charging handle "nub", as it would normally be stopped short by .5mm due to the carrier face impacting the barrel extension stopping the foreward travel.
Glad to hear Ares is taking care of your receiver and hopefully the next one runs great for you.
