I added a 9mm conversion kit to my Dillion square Deal B so I could start making some sub sonics. I started out using StarLine brass since I have had excellent results with it in my 357 mag. I got through reloading my 500 pieces, shot some, and started reloading the second batch. I have been loading them to 1.115" (listed in the lyman manual), and have been gettin 1.1145-1.116" OAL with the majority being 1.115. On this second go round, my OAL changed from the average 1.115" to 1.119-1.121" using the same brass. Some rounds will be at the 1.160 mark. What gives? Also I have noticed that my rounds are getting bulged at the base of the bullet when loaded. That can't be normal can it? They drop in and out freely of the chambers in my CZ Scorpion, Stormlake 9mm conversion barrel, and a factory glock barrel.

Normal.  Dillon's 9mm dies size with a very distinctive taper, even more so than virgin factory brass.  The bulge is distinctive because the cases are now narrower than new cases.

Your cartridge overall length variation probably comes from the fact that the brass is narrower and it takes a little more effort to seat bullets deeper (consistently).

Clean your seater die

Another suggestion check which seating stem best matches the profile of the bullet you are loading:
Here are the parts to a 9MM SDB conversion.  You get two seater die stems.....

I am using 147 Berry's round nose. My first batch was with 147 extreme round round nose. I haven't cleaned out the press in close 2k rounds, I know the manual says that it should be maintained every 500 or 1000, one of the two. Once I do that I will adjust the seating die with cases on the press.

Your OAL is too short!  I load ALL my 9mm loads at 1.125”+, 115/124gr.  You should be loading the longest OAL your gun will allow, taking chamber and magazines into consideration. You might be compressing loads.

I'm going by what the lyman manual list's for the 147 grain, not 115/124. I am not compression the load. I am not shooting for match accuracy, though I am getting pretty good accuracy out of them. I'm just loading cheap subs that cycle my suppressor host and accurate for paper and steel. Call me wrong, but I would rather have a blanket load that works well in all guns than tailoring a load specific to each gun. It's like dry fish said, every chamber is different. All the pistols I have that I load for have had no issues with the data I am using.

This is the only picture of a target I have, since I primarily shoot steel. I was zeroing for 147 HSTs in my scorpion at 25 yards, which is what the majority of the shots are with a confirmation group in the top right. I had a few of my reloads on hand, so I decided to see where they hit. Top left closest to center were shot on the bench, and the largest cluster in the center are some more shot standing.

Should have been "OAL"

I cleaned out my dies and that didn't work. I tried to readjust everything, but once I got it to where I wanted to with a few pieces of brass it the overall length would open up to over 1.200". This inconsistency is infuriating.
