I have an 18" mid-length gen2 PSA that seems to function well, bolt locks back, rounds feed and extract without issue(though I think brass does not get thrown very far) but about 1 in 10 rounds bounce back into the chamber when ejected and end up base first in the chamber, causing a jam.  It used to be 1 in 3 or 4 but PSA put in a stronger extractor spring with the o-ring and said all fixed and ejection is "strong".   I measured the gas port and is is .075 which research suggests is a bit small.
I'm looking for clues as to what can cause this to see if I can save shipping it back again.

Over gassed, agb, slow, down the cycle. Just tune it to the stock buffer. Mines 3-4 turns out, ejecting at 4 oclock with a 3.8oz. Buffer.

thank you!  wonder if there i any hope of PSA fixing it.  as the barrel is notched for a pinned on stock sight, what should i look for in an adjustable block?  one that clamps on or are there ones where the set screws will miss the notches?  i have a good bit of time in ar15's but first ar10 flavor.

They make clamp on ones. If you don't want to go that route and only shoot factory ammo. Try an h3 buffer instead.

From psa i intentionally got the barrel that wasn't pinned.

The head of the empty cases are hitting the rear of the ejection port. You may be able to see a semi-circular mark about 3/8" - 1/2" above the rim on the cases as a result. The bolt should not travel past the rear of the port. It should stop just forward of this point. Try shimming the rearward travel of the bolt carrier with washers or something similar by placing them under the buffer spring. Make sure it will still go back far enough to get behind the bolt catch. Keep us posted. This may get moved to the troubleshooting section.

Josiah:  yes i would .  I have already contacted customer service yesterday about it so you should have a message from me. I have tried FNM nato spec and CAVIM and some steel case chinese as well as 3 different 150gr handloads that are close to milspec, all of which performed fine in my M1A.  no obvious damage to the ejected cases.

yes, almost all brass has that same little semi-circular line about 1/2" or so from the base and you can see the spot on the ejection port where they hit.  I have a picture but don't see how to post it.  FNG...

Seems like the gap between bolt face and claw is too long. Lets go too soon before the ejector can give the case the business.

my PA10 has been sent off to PSA for their attention.  hopefully i will start the new year off with a PA10 that spits out brass like a baseball player with a cheek full of Red Man chewing tobacco.  When it returns it has a short 8" free float handguard waiting to replace the A2 one.  It run a scope an I could ee no reason for a hand guard running out any farther than what the A2 one did and this one weighs only 11oz including the barrel  nut.  still more than the A2, but i'll be testing for any difference in accuracy.

Good to know,  let us know what they did and what fixed the issue.

fast service!  PA10 arrived today.  they swapped out the  BCG, buffer spring, buffer and gas tube.  New buffer has a big "H" printed on the face (sound like over gassing doesn't it.  I see the gen3 ones come with an adjustable gas block...).  Range bag is loaded up with 2 flavors of ammo and tomorrow off to the range.  Thanks to the help people here gave me.  wish they had spent a little more time the first return instead of swapping in the extractor spring and calling it fixed, but it was their dime and just my time.  hoping for the best, i have a range of reloads just waiting for some accuracy teting

I am declaring success.  shot 60 rounds, 2 different mil-surp, and some handloads, 3 different magazines (hexmags appear to swell a bit when loaded and are tight to get in, may have to look for high spots) and everything functioned .  brass ended up about 3/4 feet away at about 2:00.
So, to celebrate I tore the upper apart and installed a 9" free float tube and adjustable gas block that have been waiting until PSA got the ejection straightened out.

I set up the AGB today but kind of lost track of the exact count on turns, stupid set screw doesn't bottom out so hard to get a clean starting position, but 2-1/2 - 3 turns and brass gets cleanly flung out without hitting the deflector at about 4:30/5:00 and goes into a little 1 ft pile about 7 ft away.  Old 1983 milsurp ammo is giving about 3 inch group at 100 yards with the free float handguard which is better and more consistent than it was with the A2 handguard.  Recoil is nicer too

what i have is a clamp on one.  figured a set screw one would probably end up where the notches from the pin-on cuts were....  I got a short freefloat handguard just about the same length as the A2 handguard was so the gas block is in front of it and easy to get to to adjust.  I didn't see any reason to cover everything up with a long handguard and just add weight.  the short handguard is just fine for offhand shooting and I don't have any iron sights on it, it is a scoped gun so no need to worry about sight radius.  if i find a need to do adjustments i'll look at a better gas block but what i shoot is pretty plain vanilla ammo, mil spec or close to it. PSA could have saved a bunch of trouble and money by initially retrofitting an AGB instead of swapping out a buffer and BCG after a second return.  Now it extracts and ejects just like my good old M1A, better than after they did all the swaps to get it working but was still bouncing brass of the deflector, just no longer back into the chamber

true.  but the gen3 ones come with an AGB, and a click adjustable one where mine is just a set screw.  oh well, don't see me needing to do a lot of adjusting
