how do you cross cut the section for the weapon? since that part of the foam is wider than the hotwire.

I used an electric knife for that, when needed. The pelican foam is just the right thickness (two separate sheets)

wow..... awesome instructions and write-up.

I just used a box cutter and hunting knofe...not pretty at all, but it holds by stuff in place.

Gotta take a pic one of these days.... just to embarass myself.

well done sir!
i made a case for my telescope a few months ago and used the electric knife trick. it came out pretty good, not as clean as your's though!

Thanks for all the kind words, glad I can help contribute to an excellent resource.

I'll draw up some build plans with instructions this weekend...perhaps put it all in a new thread (complete with the begining of this one) and try to get it tacked.

I'll get the instructions posted soon (perhaps, this weekend), they're just too rough at the moment, for publication.

I have a lot of balls in the air, with testing the new LaRue Upper & getting my SOPMOD Poster printed and sent out.

Full-Time, I'm the Marketing Diector of an Aerospace company...that's a 12 hr/day job by itself.

I found this thread by accident...glad I did. I've just been sticking the weapon in a case and closing it. Now that I know how to do this I'm gonna change that. Thanks for a wonderful post.

looks great, but be forwarned, storing your weapons in foam will result in surface rust. The foam holds moisture and the case is a closed environment with some O2 from the air. You could slow the rust by purging CO2 or Argon in the case though.

Good point.
...not for permanent storage.

The Pelican example I show, was for transport out of state, for a carbine class. I probably won't use that layout again. Having aver $12K of kit, in one case, made my custom cut-job worthwhile.

Dessicant won't do much.

Dense, closed cell foam holds moisture really well.

What about an "in case" alternative for solving the issue? Wouldn't another type of foam work better for this application? Perhaps an open cell foam with dessicant?

While looking at the Pelican case website, they mentioned the use of an "open cell foam core" which threw me a bit. So is their internal foam open-cell or closed-cell foam?

I'm specifically looking at the 1700 case.

Sure wish I read this last week. I just finished cutting out my first Pelican 1750 foam for my completed (finally) first AR build. I used the carving knife technique posted by someone else with reasonable success, but nothing like hot wire stuff. The carving knife sure beat the pick/pluck foam in the micro case (inset on the 1750 in the pic).

A little Googling found these bad boys (you have to buy both for the thing to work). The total damage w/o shipping is about $56. I think this is what I'll be going with!

Oh, I completely agree, and MFINGAR deserves all the credit in the world! My thanks go out to him for his excellent explanation of HOW to do all of this foam cutting. However, I am a lazy man, and would rather spend $60 on a pre-made hot wire cutting table than go through all of the effort of building one.

I bought replacement foam from the efoamstore and was really pleased with it.
