They look very close. The main questio iI have is that the td415 upper compatible with metric parts from hk?

The TD rail fits and is 30 thousandths taller. You can see the small step up in the video when I put the TD hand guard on the HK upper.

The HK rail would be a step down 30 thousandths from the TD upper rail.

Piston drive rod works, complete bolt carrier works. Hand guard fits on securely but is offset height wise by .030".

I am more worried about the key notch fitting in the receiver. If there is .030 hight difference does that Carry over to the receiver hey hight.

Yes, the receiver height difference would carry over. The rails are interchangeable, they are secure but .030" offset in height.

How much trouble would it be to just mill a bit off the rail

The rail would be useless at that point to mount anything to it.
Been talking to some old friends and hopefully came up with a rail that would work and have the correct height. My upper will be here Thursday and rail should be here soon. I will keep updating my findings.

When I put the HK vented Gas Block on the 14" Titan Defense upper that is in the video on the SJC Titan compensator, I used the Titan Defense piston cup with the HK gas block. The TD piston cup does NOT use rings. You can see in the video that the entire body of the TD piston cup is slightly larger than the HK one. I measure the difference in the video linked in my OP. The inside diameter of the cylinder in the gas block is the same. HK uses gas rings to seal the gas and TD uses a slightly larger diameter piston cup to seal the gas. I was ready to change the piston cup to an HK  one if this did not work, but this combination runs very well.

The video is in HD so you can freeze frame to see details. Here are some shots from the video showing the differences under the rails. In the second picture you can see the .030" difference in height. The hand guards fit tight and lock up well but there will be the mismatch in height up or down depending on which way you go.
