What you are describing is not normal at all.
What kind of fixture are you using to hold the upper and what torque wrench do you have?
I would suggest removing the barrel nut, greasing the receiver threads, and the front of the barrel extension collar.
Screw the barrel nut on hand tight, then tighten and loosen it 3-5 times with the barrel nut wrench.
Then torque the barrel nut to 30 FT/lbs and check the gas tube alignment with the barrel nut teeth.
Always tighten and never loosen to get alignment, if it aligns you are good and you can finish the assembly.
If it is not aligned you can torque it to the next gas tube slot not to exceed 80 FT/lbs.
