I ran a temporary line to my generator from the weather head to test my curcuits.  The ground faults function properly and the lights work!

if i am seeing that correctly...

in my jurisdiction the inspector would definitely bounce me on that because of the use of a Tapcon to land the ground wire.  according to current NEC, the green wire ground bond must be done at the purpose built machine screw threaded boss on the back of the box, and not via the tapcon that attaches the box to the wall.  the basis of this is that with repeated heavy use of the receptacle in terms of insertions/extractions, or a bump from a piece of furniture or equipment, the box could become "loose" in terms of attachment to the wall.  by using the dedicated ground boss and a 10/32 screw, the fact that the box is "loose" versus the wall does not affect the grounding system integrity.


250.148 Continuity and Attachment of Equipment
Grounding Conductors to Boxes.

(C) Metal Boxes. A connection shall be made between the
one or more equipment grounding conductors and a metal
box by means of a grounding screw that shall be used for
no other purpose, equipment listed for grounding, or a
listed grounding device.

Casing around the door opening with 1/4" plate. The holes through the facing will have  1/2" rods that pass through the wall to a plate inside. The plate at the top with the wires sticking through is where the outside light will mount.

The vault door will hang from this. i bought 5" channel iron to fram the door and 3/16 plate to cover the door inside and out. Got home and discovered as i was unloading the steel that they had loaded 6" channel. can't use it. Have to wait for Monday to return it.  Dang!  A three day set back!

The casing is done. Can't start the door because the guys at the steel vendor gave me the wrong channel iron.

I drilled through the wall and casing.

And drove these "bolts" through from the inside. 1/2" hot rolled rod welded to a 1/4"X3"x3" plate.

That left this on the outside to be welded.

The covers come with two machine screws and nuts.  It attaches to the cover.

Started the vault door this morning. The frame is almost two full joints of 5"X6.7# channel.

The side with three horizontal pieces is the hinge side. It will have 5 -1" thick hinges with .750 drill rod for hinge pins.

I'm in the process of making the inner works. It will have 5-.750 drill rod bolts on the side opposite the hinge and one each on top and bottom. I have 3/16" plate for the outer skin and 1/8" plate for the inner skin.

There will be two locks of the circular design, protected by steel boxes for the main security for when we are gone away. For intermediate security and to throw the bolts from the outside, I'm using a standard lug lock from the automotive world, modified for my purposes. This is the key. I'll make a few duplicates on the mill at work next week.

That's all for today. I'm taking it easy for the rest of the day in honor of PASSING MY FINAL INSPECTION ON MY ELECTRICAL on the first try! Worked about 10 hours today anyway.

Saturday  I worked on the door some more and started the acid stain process on the floor.

Young son cleans the floor.

Acid stain is applied.
" /> It took two applications to get the color I was looking for.
Stain is done.

First coat of Poly sealer is applied at about 17:00 today. it dried to touch in about 45 minutes. I'm waiting til tomorrow to put the second coat.

I want to put a few random fleur de lise in between the second and third coat of poly.

The door is coming along pretty good.  I've never designed/built a vault door and this is a learn as you go venture.

Yeah, about that budget,,,,,,, pffffft! i'm a welder not an estimatoratizer or what ever you call someone that knows about the cost of stuff.  This project is somewhere around 11K.

When I saw the door, it struck me like a flash - hinges on the outside are not secure.   I checked to see if your dead bolts would go into the jamb on both sides but they do not.  I thought dead bolts into all sides of the jamb was the norm for a vault door.

You'll also want a steel box to cover the hasp that's also on the outside.  You want it small enough to preclude bolt cutters from getting at the lock but big enough to reach in with your hand to unlock and remove the lock.

Where's the handle to operate the dead bolt mechanism?

Please discuss your thoughts on those issues.

I'd been thinking of raising a building in the back yard similar to this.

I just wanted to put barn wood on the exterior to make it look like a  shed.

Looks awesome!  You have done a great job!  I would recommend however taking note of what has been said about concrete with regard to thermal mass vs insulation properties.
